The process of making fiber optic patch cords and pigtails

Fiber optic patch cords and pigtails are manufactured through precise cutting, connector assembly, polishing, and rigorous testing to ensure low-loss, high-performance connections.

Overview

Fiber optic pigtails are short fibers with a factory-polished connector on one end and bare fiber on the other, designed to be spliced to a main cable in the field. Patch cords are fully connectorized on both ends, used to link devices, patch panels, or other cables. Both require careful factory processes to maintain low insertion loss, high return loss, and consistent performance.

Materials Preparation

The process begins with selecting the fiber cable (single-mode or multimode) and the appropriate connectors (LC, SC, ST, etc.),. The fiber is typically supplied on reels and cut to the required lengths using automated cutting machines to ensure precision and consistency. The outer jacket is stripped using a jacket stripper, and the tight buffer or cladding is removed to expose the bare fiber for connector insertion.

Connector Assembly

Cleaning and Stripping: The fiber is cleaned to remove dust and contaminants, which is critical for optical performance. Glue Dispensing and Ferrule Insertion: Epoxy or adhesive is applied to the ferrule, and the fiber is carefully inserted into the ferrule to ensure proper alignment. Crimping: The connector is mechanically secured to the fiber using a crimping tool, providing stability and strain relief.

Polishing

The connector end-face is polished in multiple steps (typically four-step polishing) to achieve a smooth, precise surface that minimizes signal loss. For angled physical contact (APC) connectors, the angle quality is also verified to reduce back reflection.

Testing and Quality Control

Each patch cord or pigtail undergoes rigorous testing: Endface Inspection: Visual and 3D inspection ensures the ferrule geometry and surface quality meet standards. Insertion Loss (IL) and Return Loss (RL) Testing: Performance is measured to confirm low signal loss and high reflection resistance. Rework Process: Any units failing initial tests are reprocessed or discarded to maintain quality.

Final Steps

After passing all tests, the cords are labeled, packaged, and prepared for delivery. Duplex or multi-fiber cords may be color-coded or paired according to specifications. Factory termination ensures consistent, high-quality performance that is difficult to achieve with field-installed connectors.

Key Differences Between Pigtails and Patch Cords

Pigtails: Connector on one end, bare fiber on the other; used for splicing to main cables in distribution frames or closures. Patch Cords: Connectors on both ends; used for device-to-device or panel-to-panel connections. By following these precise steps, manufacturers produce fiber optic components that are reliable, low-loss, and suitable for high-density networks, data centers, and FTTH deployments.
